Another problem with what you're suggesting is that you wold need to remove chain links too. If you dropped ten teet then you would have to remove, add, (or adjust for) 5 or 6 chain links. When you mix old and new sections of chain (ie - stretched and non-stretched), you get chain whipping and accelerated wear. I still say it's far easier to just carry two teeth smaller on the c/s sprocket, which equals about 6-8 teeth larger on the rear and you only have to adjust for 1/2 link. C/S sprocket can be changed easily while on the sidestand. Probably easier for KHI to make a six-speed..... Voltage regulators in an alternator system vary the power into the field (electronic voltage regulator) or pulse the voltage in the field (point type, mechanical voltage regulator). No power to field, no power out of alternator. In magneto bikes (not KLR?), the magnets produce the field, so there isn't any way to vary the field. Voltage regulation works by varying a "load" to the magneto, as an unloaded magneto will produce whatever voltage needed to break something down (electrically) until some juice flows. They can produce thousands of volts before winding insulation, or some gap arcs. Sometimes you need a minimum load, many need batteries etc. Am I correct in presuming that the KLR is an alternator system? Has anyone measured the "+12v" voltage with the headlight on and with it off? If it goes up above 15 or so volts, that would indicate a fairly lousy voltage regulator on the bike. I had a DR 600 that the headlight turned off and I found that the battery would boil over and did die sooner. Just my 2 cents worth. They provide a great place to mount your tankbag in the front, while protecting the KLR's expensive to replace cooling system components. Cheap insurance for 76 bucks. As you know, KLR's have a permanent magnet alternator. The regulator gets rid of extra current by converting it to heat. The lighting system is an integral part of the regulation system. If you run at high speeds without a headlight, you'll most likely burn out your regulator or overcharge your battery due to not having the load of the lighting system. I lot of guys I used to ride Hardleys with back in the '80's used to have this same problem when they switched their headlights. Batteries would boil, resettable breakers would trip, turn signals and indicator lights would blow. Dunlop D606 IRC GP-1 Bridgestone ED-8 or 11 Continental TCK-80 Kenda K-270 Cheng Shin C-858 I know the last two are "low-end", but if I can get them on the bike for HALF something else, AND they are at least reasonable tires...I would consider them. I really like the look of the Conti despite it being listed as a 20/80 tire. The knobs look close enough to put some rubber on the asphalt and not wear prematurely. Any advice/experiences would be appreciated. Remember..."off-list" is preferred so as not to annoy those not needing tire advice. If you look at the wiring diagrams in the service manual you will see that all KLR's (500, 600, 650) have an off switch for the headlight except for US (including California), Canadian and later Italian versions. The 650's do have a 4 watt city light if they have the off switch but that load should not make a difference. The 650 supplement only covers to 1995 but I seriously doubt that they would have degraded the charging system in later models. If you wanted to blackout all lights then the best place to add a switch would be at the fuse. To turn off the headlight only - I would suggest putting a switch in series with the Red/Yellow lead going to the headlight. This way when the switch is off your headlights will be off in the low beam position but the high beam position will still work. Turn the added switch on and your lights will operate as normal. Of course the switch should be rated for the current load. 12v 10a should suffice.
