Arne, As the longest continually subscribed member of the old KLR list, I welcome you to the new eGroups list http://www.egroups.com/group/DSN_klr650 This is a wise choice and I am sure we all will have lots of fun with this new list. eGroups has a lot of features that the old list did not. Since I have two mailing lists on eGroups; http://www.onelist.com/community/XR650R and http://www.onelist.com/group/xrlug I know we all are in for a fun time. Be sure and check out Gino's new mail list on eGroups for the Kawasaki W650 at: http://www.onelist.com/group/w650list Since we are learning about the features of eGroups, I would like to make the announcement of the first use of the Chat Room on our new site. It doesn't have the junction pipe- the pipe that connects from the header to the muffler and clamps right behind the rear master cylinder. I've been trying to track down one for awhile with no luck. Anyone know where I can buy one? All I need is the junction pipe. The valve cover gasket is a durable rubber that stays attached to the cover on removal and should last for many removals and replacements if carefully removed. You will need a very small amount of silicone gasket on the left side. You will see the remains on the left side where it is needed. Peel and rub to remove the old silicone from the head and gasket being very careful not to let any fall into the engine. Upon replacing the valve cover use the smallest bead that you can get out of the tube since you do not want excess silicone to squeeze out into the engine and end up clogging the oil pickup. Permatex Ultra Blue would be a good choice for this. You are not disturbing the head gasket and the plugs you remove to align the cams have reusable O-rings. > 2) I was told that I could skip step 6 in Elden Carl's instructions > (http://www.geocities.com/~klrdsn/page27.html), Is this true? And what > about step 5 too (he emphasizes it for 96-98 models)? > > I am the one that told you this. The design for the cam tensioner is different for the 95 and earlier than the 96-00 so this must be the reason Elden has step 6 at that point. It will not hurt to do step 6 on your A-14 in the order Elden suggests but it is an unnecessary step if you do not need to change shims on your A-14 and that is why I suggested to wait until after step 11 to do it only if you need to change shims. It saves a little time (not much as it is only one bolt) so that is probably the reason Elden did not offer different instructions for the different years so as not to confuse you as I may have done. I'm confident that other Listers will back me on this point. The A14 has the upper chain slipper bracket as described for the 1996-1998 models. It is under the valve cover and reduces clearance available for removal. I would suggest that the 1999-2000 models were not included as Elden authored his article before their existence. While some Listers have been successful in removal of the cover by just holding the radiator hose out of the way and not removing the upper engine bracket in Step 5, this is a good suggestion. When I did my valves I did not use Elden's instructions just abstract reasoning and contemplated removing the upper engine bracket but instead removed the bolts attaching the frame on the right side that holds the coolant tank to get more clearance. The cover came out like solving Rubik's Cube. Afterwards I found Elden's procedure and realized that removing the upper engine bracket was a good idea. > 3) Any idea how much a torque wrench costs at sears? Do I need one that > shows inch/lbs, or is that a given? > > You will need inch/lb. preferably in 1/4 inch drive. I don't think Sears carries this. Other Listers can help you with where to obtain this torque wrench probably for $30 and up depending on quality. I have just about every other type of torque wrench except for this one so I use the method forbidden by the Borg. I make sure the threads of the bolts will start and continue tightening with my fingers. Then carefully turn with a wrench or socket until I feel the point where it tightens and then 1/8th turn more. This will achieve the desired torque range for me. Disclaimer: I have built automotive race engines daily for over 12 years so I am confident of my abilities - your results can vary. DO NOT OVERTIGHTEN because stripped threads and broken bolts suck. > 4) What about a new spark plug, is that needed (at 540 miles)? > > I doubt it. According to the manual you should clean and gap or replace if necessary at 3000 miles. > 5) Is it preferable to have the shims a little on the tight side or the > loose side? > > Looser is better as the clearance will normally tighten with use. Shoot for .006" on the intake (.007" is better than .005") and .008" on the exhaust (.009" is better than .007"). Should the clearance become too tight you risk burning a valve and/or valve seat in the head. Too loose out of spec will only be audible noise with the possibility if throwing a shim in extreme cases. The performance benefits of slightly higher valve lift and duration by adjusting tighter are negligible in the KLR so it is best to stay looser for safety. > 6) How do I know which is intake and which is exhaust, or will I be able > to figure that out once I'm in there? You don't need luck because you have the knowledge of your fellow Borg to guide you. Post your questions when necessary and be patient. Be prepared to lay the bike up if you get stuck and need advise or have to wait for shims. You will succeed - you are Borg. After you do this once you will realize that it is not to difficult and breeze thought it the next time.
